The High Cost of Incompetent Pre-Press
In digital design, a color mistake can be resolved with a quick CSS update. In physical packaging production, a color error or misaligned dieline means thousands of printed boxes, jars, or bottles end up in the recycling bin—costing thousands of dollars and weeks of lost time.
Subrata Mohajan’s packaging practice is rooted in comprehensive mechanical accuracy. We treat packaging not as an abstract 2D rectangle, but as a three-dimensional physical object that must survive folding, glueing, shelf friction, and retail handling.
The 4-Point Pre-Press Production Checklist
1. CMYK Total Area Coverage (TAC / TIC)
Offset and flexographic printing presses cannot handle unlimited ink layering. When Cyan, Magenta, Yellow, and Key (Black) exceed 300% total ink density, ink fails to dry, causing offsetting and smudging. We rigorously check and limit TAC to 280%–300% depending on coated or uncoated stock.
2. Bleed, Trim & Safe Margins
Guillotine cutters have physical mechanical variances (typically ±1.5mm). We enforce a minimum 3mm bleed on all external edges and maintain a strict 4mm internal safety margin to guarantee no typography is ever clipped during die-cutting.
3. Vector Trapping & Overprint Control
Slight registration drift between printing plates can create thin white gaps between abutting saturated colors. We configure automatic trapping and set pure black body text (`100% K`) to Overprint to preserve needle-sharp typography without registration haloing.
4. Spot Color & Specialty Finishes
For metallic foil stamping, embossed seals, and spot UV varnishes, we output dedicated 100% solid vector separation plates mapped to exact Pantone (PMS) formulas.
